Tankini Swimsuits: Production Tips for Modern Brands

For modern private label brands, tankini swimsuits represent a strategic bridge between the high-performance of a one-piece and the fashion flexibility of a bikini.

As a staple for demographics that prioritize both sun protection and modest styling, the tankini is more than just a “long-line top.” It is a complex garment that requires precise engineering to ensure it doesn’t float, roll, or lose its silhouette when submerged.

In this guide, we break down the key production considerations to help brands develop tankini styles that perform well in both design and real wear.

Understanding the Tankini Structure

A well-structured tankini must maintain a close-to-body fit through “Torso Engineering.” This involves calculating the exact tension needed in the side seams to prevent the hem from “flaring” or “floating” during swimming.

For professional production, we focus on a contoured cut rather than a straight-line tube, ensuring the garment follows the natural curves of the waist and hips to provide a secure, streamlined profile.

Integrated Bust Support & Lining

Because many consumers choose tankinis for their functional support, the internal architecture is often more important than the external print.

  • Integrated Shelf Bras: Most premium private label tankinis utilize an internal shelf bra made from high-stretch Power Mesh. This provides breathable support without the bulk of a full underwire.
  • Cup Construction: Brands must decide between Sewn-in Cups and Removable Pads. While removable pads offer consumer flexibility, sewn-in cups are increasingly preferred in the “Premium” segment because they maintain their shape during machine washing and provide a more consistent silhouette.
  • Under-Bust Elastic: We recommend high-tension, 1.5cm to 2cm brushed elastic bands. This ensures the top stays in place during active movement, such as beach volleyball or lap swimming.

Fabric Selection for Tankini Styles

For tankinis, we typically recommend a fabric weight of 190 to 220 GSM (Grams per Square Meter). Anything lighter may lead to transparency issues when wet, while anything heavier can feel waterlogged.

  • Material Blends: A standard ratio of 80% Nylon and 20% Spandex (Elastane) is the industry benchmark for elasticity and color vibrancy.
  • Sustainability (Econyl): For brands targeting the eco-conscious market, utilizing recycled polyamides is no longer optional—it is an expectation. These fibers offer the same stretch recovery as virgin nylon but align with global ESG standards.
  • Chemical Resistance: All fabrics should be treated for UPF 50+ protection and resistance to chlorine and salt water to prevent the Spandex from breaking down prematurely.

Strap Design and Stability

The straps are the primary load-bearing components of the tankini, and their design directly impacts “Return Rates” for e-commerce brands.

  • Graded Widths: As part of a professional sizing strategy, we recommend increasing the strap width as the garment size increases. A Size Small may feature 1cm straps, while a Size 3XL should utilize 2cm straps to ensure proper weight distribution and shoulder comfort.
  • Hardware Integrity: We utilize Nylon-Coated Metal rings and sliders. Unlike plastic, these do not crack under UV heat and offer a more professional, “heavy” feel to the garment.

One of the most frequent consumer complaints in the tankini category is “Torso Length.” A tankini that is too short becomes a bikini; one that is too long becomes a shirt.

  • Ruching Strategy: Incorporating side-seam ruching (adjustable ties) allows the wearer to customize the length. This makes the SKU more “forgiving” across various body heights, effectively reducing sizing-related returns.
  • Digital Pattern Grading: We use advanced CAD software to ensure that the transition from a Size XS to a Plus Size is not just a uniform scale-up, but a proportional adjustment that considers the change in bust-to-waist ratios.
  • Hem Finish: A “Double-Needle Coverstitch” is the standard for the bottom hem, providing maximum stretch without the risk of the thread snapping when the wearer pulls the garment on.

Before moving to mass production, every private label brand must conduct rigorous testing on the Pre-Production Sample (PPS).

  1. The “Wet Test”: Fabrics behave differently when wet. We test samples for weight retention and “sagging” to ensure the silhouette holds its shape in water.
  2. Color Fastness: We subject fabrics to a 48-hour exposure test to ensure prints do not bleed into white panels or fade under intense sunlight.
